Leadloading has been all but forgotten by the unleaded generation, as modern plastic body-fillers have become the standard fare. The truth is, both have a place in the car crafter's toolbox, each having its advantages in a given application. Plastic is at its best as a thin glaze over a repaired area.
Where lead truly shines is in applications in which its structural strength, superior bond to the base metal, and lack of porosity are used to an advantage. What aren't as familiar are the techniques employed when body solder is used. Far from requiring years of old-world apprenticeship, dabbling in lead dabbing can be quickly mastered by anyone familiar with handling a torch.
Uses for lead in body repair can run from seam sealing to metal-finishing panel repairs to filling various body holes. The latter is the most relevant application for the neophyte metal fan and fortunately one of the easiest techniques to master. An attractive finish can rust quickly when exposed to the harsh weather. Automotive filler, often referred to as Bondo, is plastic filler used to cover the less than perfect areas on a car. While technically, the term Bondo refers to a product produced by 3M, the phrase has become synonymous with all types of automotive fillers. Fixing the hole in the body of your car is probably easier than you think.
It just takes some nylon window screen, filler and patience. Pull any loose medal away from the hole. Use a pair of metal snips to cut away rusted areas. Sand the region around the hole with course sandpaper. You want to remove any paint, primer and rust. Wipe any debris from sanding off with a wet cloth.
Cut a square of nylon window screen large enough to cover the hole without poking through. For instance, if your hole is three inches in diameter, you might need a five inch square of screen.
Install the screen behind the hole using strong adhesive to secure it. Let the adhesive dry completely before continuing. Mix the hardener and the filler following the instruction provided with the product. The substances combined create the plastic filler needed to fill the hole. Use a piece of cardboard to mix the products. Stir well. The filler should be one solid color, not streaked. Use a plastic spreader to apply the filler to the hole. Press it up against the screen and spread it out.
Remove any excess filler by dragging a piece of spring steel over the surface.
This will allow you to level out the fill so that it lies flush on the surface of the car. Let the filler dry completely, it should take approximately 15 minutes. If you touch the surface and it is still tacky, it is not yet dry.Ui icon pack
Sand over the filled area using medium course sandpaper, then switch to a finer course to ensure the surface is smooth. Examine the patched area. So I figured I'd do it myself and surprise him. The first step was to scrape off the loose paint surrounding the rust spot, and to sand off most of the rust. I found, under the outer layer of metal, what I thought were additional layers of rusted, chipping metal, was actually dense foam padding. I scraped the rest of the metal chips off of the foam.
I then taped off the area, and sprayed it with a rust treatment. Following the directions on the can, I allowed the rust treatment to remain on overnight before I continued.
Rust treatment goes on clear, dries black. On day 2, I again sanded around the area, removing paint around the hole to prepare it to be built up.
For rust and paint removal, I used a 60 grit sandpaper. At this point, I used a metal mesh body patch bondo brand to fill the hole, replace the missing metal, and give the bondo a place to adhere to. Using regular scissors, I cut the mesh to approximately the right shape, and then began fitting it into the hole between the metal and the foam. Along the bottom, I had to loosen the foam from the metal a bit using a screwdriver. Since the area is curved, I had to shape the patch as I worked, and getting the last upper left corner in took some work.
The body patch is self adhesive, and has a removable backing. According to the instructions, I should have taken the patch back out, peeled off the backing, and then re-inserted it. But once I got it in and shaped, it wasn't coming back out, and I decided that I don't care if there's a plasticy sticker bit in there.
The next step was patching the hole with bondo body filler. This was interesting, as I'd never used the stuff before.
The instructions say to use a golf-ball sized amount of putty and an inch and a half of hardener. It said to mix on a non-porous surface, and to use within minutes. A few lessons learned: mix up what you can use in 30 seconds. This stuff dries fast, and isn't workable once it starts drying. After the first batch, and trying to clean my non-porous surface, I switched to a half batch mixed on wax-coated paper plates that could be thrown out.If a hole in the bodywork is not in a load-bearing area, such as a section of the chassisit may be repaired with glass fibre, body filler or the more recently introduced filler-fibre mixture.
There are proprietary kits available which contain all the materials necessary for making repairs. Many of the materials can also be bought separately from accessory shops, garages or specialist firms.
Use an electric drill fitted with a wire brushsanding disc or flap wheel to take off the paint for about 2 in. Wear protective goggles to guard your eyes against flying grit and paint dust.
Cut out any weak and rusted metal with tin snips. If any traces of rust remain, treat the metal with a rust preventative See Eliminating rust before painting. Mix a small amount of body filler paste with the hardener from the filler kit. You can make it set quicker than normal by adding a little more hardener than the kit instructions suggest. But do not deviate too far from the maker's instructions. If you cannot hold the sheet from behind the hole, use wire hooks to pull it against the back edge until the filler that is fixing it has set or, depending on the type of hole, roll the mesh into a tube shape and fix it firmly into position.
Add filler to build up the contour. Use scissors to cut out two pieces of the glass-fibre mat so that they overlap the edges of the hole by I in.
Mix the liquid resin, following the instructions given with the kit. Put a layer of glass-fibre mat in the hole from behind. Use an old paintbrush to dab the resin mixture on to the mat - both sides if possible - until the mat goes translucent.
If any resin drips on to the paintwork, wipe it off at once with a rag soaked in methylated spirit.Many compounds are on the market for filling small holes, dents, and creases in the surface of your car. Most kits contain at least two substances: the filler and a hardener that you mix with the filler before you use it. Check carefully at the auto supply store to find the kit with the easiest instructions that can do the job for you as simply as possible.

Perhaps it was equal parts skill, experience, and luck, but the plug fit the hole nearly perfectly on the first try, with a burr on each side holding it in place. If you're not that lucky, a heavy-duty magnet will help hold it until you get your first tack-weld in place. Bodie tack-welded the plug in place and then checked the contours. He tapped down one side to bring the slug flat with the cab surface on each side and then continued to tack-weld the plug in place.

In some parts of the country, however, rusting is still a serious problem, and in just a few years a hole can develop in your pride and joy.
It is, of course, best to fix the rust before it becomes a hole, but with some effort, you can fix a hole in a car with Bondo to make it look as good as new. Remove any metal that is not solid from around the area of the hole that is to be repaired. Use coarse-grit sandpaper to remove any paint and primer for a distance of 3 to 4 inches in all directions away from the hole. For the best and longest-lasting repair, all the rust should also be removed. It is likely that some small rust pits will remain, however.

Make sure that none of the screening is protruding from the hole. The screen can be bunched up and pushed through the hole in areas where access from the rear is impossible. In those areas where the back of the panel is open, a piece of screen an inch or two bigger than the hole can be held in with tape, epoxy or strong adhesive. Mix the amount of body filler that you can use in 10 minutes following the mixing directions on your can of body filler.
Generally this is a ribbon of hardener about 2 inches long to a golf ball- sized glob of filler. Use a piece of cardboard as a mixing pallet. Mix well with a small plastic spreader until the color is uniform. Try to not mix air into the filler since this will create pinholes in your repair. Push filler into the hole, forcing it into the nylon screening. Use a plastic spreader and completely cover the area of the hole.
Feather the edges of the body filler away from the repair. Putting extra effort in to getting the filler spread evenly will pay off here in reduced sanding time. Allow the filler to harden to the point when it can be dented with a fingernail. Remove excess filler from the repair with a filler file sometimes called a "cheese grater"if necessary.
This type of file is very ineffective once the filler has truly hardened, so work quickly. Start with coarse sandpaper and sand the repaired spot smooth. Progress through medium and fine grits to make the filler as smooth as possible. Fill any deep gouges that remain with more filler, sanding when it is hard, to finish this phase of the repair. Check for any small holes or gouges and fill them with spot putty. Wait 24 hours or so, then sand the puttied areas with fine sandpaper.
